In copper electrorefining, cast fire-refined copper serves as the soluble anode, or positive electrode, while in electrowinning, copper-bearing solution provides the metal ions within the electrolyte. In both processes, cathodes form the negative electrode required to complete the electrical circuit. When direct current passes from the anode to the cathode through the electrolyte, the anode dissolves and metal ions are deposited on the cathode surface. In electrowinning, where the metal ions are already present in solution, insoluble anodes enable current conduction while metal deposition takes place on the cathode.

While the underlying chemistry is well established, the engineering around the cathode has continued to evolve as refineries seek higher production rates, improved product quality and lower capital and operating costs. Permanent cathode technology represents an important part of that evolution. The cathode is not simply a passive surface for copper deposition. Its material, surface characteristics, straightness, flexibility, electrical conductivity, hanger-bar construction and edge protection all influence how reliably the cathode performs through repeated cycles of deposition, handling, washing and mechanical stripping.

The fundamental design challenge is one of balance: the deposited copper must adhere securely to the cathode throughout electrolysis and subsequent handling, while still allowing efficient mechanical removal at the stripping machine.

From Starting Sheets to Reusable Permanent Cathodes

In electrolytic refining, impure metal anodes dissolve electrochemically and the dissolved metal is deposited onto the cathode. A permanent cathode consists principally of a plate and an attached suspension or hanger bar that supports it within the electrolytic bath. Once deposition is complete, the metal is mechanically stripped from the surfaces of the plate, enabling the cathode to return to the process and be used again.

The development of permanent cathodes changed an important part of refinery operation. Earlier processes required additional facilities, process stages and handling for the production of starting sheets. The introduction of permanent stainless-steel cathode plates through the ISA process eliminated these activities, reducing the capital and operating requirements associated with starting-sheet production while making refinery space available for higher production volumes.

The basic chemistry of copper electrorefining has remained centred on the same three processes: dissolution of impure copper from the anode, deposition of dissolved copper ions onto the cathode, and collection of impurities as slime. What has continued to evolve is the way equipment and operating practices are designed around that chemistry to improve productivity, process efficiency and product quality.

What a Permanent Cathode Needs to Do Well

Because the cathode is repeatedly exposed to electrolyte, mechanical handling and stripping, its design has to satisfy several requirements simultaneously. Corrosion resistance is important for operation within the electrolyte. Vertical and lateral straightness influence the geometry of deposition. The surface has to provide the appropriate relationship between adhesion and removability of the deposited metal. Conductivity has to support effective current transfer, while mechanical strength must prevent unacceptable deformation or sagging under operating loads and thermal stresses.

Electrical conductivity can be provided through ETP, or Electrolytic Tough Pitch, copper bar or OFHC, or Oxygen-Free High Conductivity, copper bar, while structural rigidity and mechanical support can be provided by a steel tube. The design therefore brings different materials together to satisfy electrical and structural requirements within the same assembly.

Another important characteristic is elastic deflection. At the stripping station, the plate is flexed so that the deposited copper begins to separate from the stainless-steel surface at the top, making insertion of the stripping knife easier. In the example considered, an SS 316L plate can be deflected by up to 145 mm and subsequently regain its flatness and verticality after stripping.

Figure 1. Key components of a permanent cathode plate

Another design consideration is the cathode’s deposition area. The cathode area is typically 1.15 to 1.20 times the anode surface area, providing additional area to capture metal ions arriving from around the edges of the anode.

Bottom-edge treatment has evolved as well. The original ISA configuration used wax at the bottom edge. This was subsequently developed into a V-shaped bottom for a waxless process producing entwined cathodes, and later into an inverted V-groove arrangement that enables operation without wax while producing separate cathode sheets.

Translating Cathode Performance into Engineering Specifications

The performance expected from a permanent cathode ultimately has to translate into measurable engineering parameters. The ranges encountered across different cathode designs illustrate why cathode selection cannot be reduced to stainless-steel grade alone. Dimensional accuracy, plate straightness, conductivity, component weight, surface characteristics and mechanical performance all form part of the operating requirement.

*The ISA process standardised on SS 316L austenitic stainless steel containing 10% nickel. As nickel prices increased, duplex austenitic-ferritic plates containing considerably less nickel were also successfully introduced.

Balancing Conductivity and Structural Strength in the Hanger Bar

The hanger bar is one of the most important engineering elements within the permanent cathode assembly because it has to provide both electrical performance and mechanical integrity. A stainless-steel substructure can supply the required strength and help prevent sagging when exposed to elevated temperatures, including those associated with extreme short-circuiting, while pure copper hanger bars can soften at high temperature.

This creates a material-design challenge. Copper provides the conductivity required for efficient current transfer, while steel contributes structural integrity. Cathode technologies address this balance using different joining and construction methods. Stainless-steel-to-stainless-steel laser welding and stainless-steel-to-copper connections between the bar and blade are among the approaches described, while electroplated copper can provide additional protection to weld-affected areas exposed to acidic electrolyte. Dissimilar copper-to-stainless-steel welding is another established design approach.

The long-term behaviour of these connections is important as well. Although different configurations may offer comparable initial performance, copper-electroplated cathodes may require refurbishment every 5 to 10 years as resistance increases when the copper layer peels away.

Figure 3. Different hanger-bar and cathode-plate connection technologies

Using Explosion Bonding to Combine Copper and Steel

Explosion-impact bonding provides another solution to the conductivity and structural-strength challenge. In this configuration, bonding joins the inside of a stainless-steel tube to a copper extrusion, producing a copper hanger bar bonded to and encapsulated within a seamless stainless-steel tube.

The process provides a continuous, high-strength and low-resistance joint between the copper bar and the stainless-steel tube. It also produces a metallurgical bond resistant to corrosion when exposed to acid mist and refinery electrolyte. Explosion-bonded hanger bars are used in zinc refineries through LIMPACT technology.

Small Component, Important Role in Cathode Performance

Edge strips may appear secondary compared with the cathode plate and hanger bar, but their design contributes directly to repeated handling and stripping operations. The side edges of the plate are typically masked by machined polypropylene hinged edge strips fitted to precise tolerances. The polypropylene is a homopolymer suited to the higher-temperature environment of electrorefinery electrolyte.

Modern arrangements avoid some of the earlier fixing-pin or retainer designs. Instead, a spreader bar inserted into the rear of the edge strip provides clamping pressure on the plate. The strips are designed to permit small amounts of lateral movement if they experience impact during machine or crane handling, helping minimise premature edge-strip failure.

The design enables fast and simple replacement without specialised installation tools, with an edge-strip service life of up to four years in well-run plants.

Figure 4. Typical arrangement and dimensions of the cathode edge strip

Different Technologies Reflect Different Engineering Priorities

Permanent cathode design brings together several requirements that need to perform as one system. While elements such as the stainless-steel plate, deposition area, surface finish and edge protection establish the basic cathode configuration, design approaches can vary in areas such as hanger-bar construction, copper and steel integration, joining methods, plate thickness and overall mechanical arrangement.

These differences reflect the engineering balance required between electrical conductivity, structural strength, corrosion resistance and maintainability. The hanger bar, in particular, has to transfer current efficiently while supporting the cathode through repeated operating and handling cycles. Its construction and connection to the stainless-steel plate therefore become important considerations in the overall cathode design.

Rather than evaluating individual components in isolation, cathode selection needs to consider how the plate material, conductive path, hanger-bar design, joining technology and edge protection work together under refinery operating conditions. The appropriate configuration ultimately depends on the performance requirements of the electrorefining process and the expected service conditions of the cathode system.

Engineering the Cathode as a Complete System

Permanent cathode technology demonstrates how a component that appears relatively simple can bring together several different engineering requirements. The plate must provide the surface characteristics, straightness and flexibility needed for controlled copper deposition and subsequent stripping. The hanger bar must combine electrical conductivity with sufficient mechanical strength. Joining technologies must perform within an acidic operating environment, while edge strips need to withstand repeated mechanical handling without making maintenance unnecessarily difficult.

The evolution from starting sheets to reusable permanent cathodes has therefore been accompanied by continued development in materials, geometry, joining methods and edge-strip technology. Selecting the appropriate cathode configuration requires balancing conductivity, mechanical integrity, corrosion resistance, dimensional control, maintainability and expected service life against the operating requirements of the refinery.

These considerations extend beyond copper electrorefining. The same permanent cathode concept can also be applied in electrowinning from copper-bearing leach solutions and in zinc refineries, widening the relevance of these design principles across electrolytic metal production.

For refinery designers and operators, cathode performance cannot be evaluated through any one specification in isolation. The performance of the permanent cathode emerges from the way the plate, surface, hanger bar, conductive path, joining technology and edge system work together through repeated cycles of deposition, handling and stripping.

Electrolysis, encompassing both electrorefining and electrowinning, represents the final stage in the extraction of metals such as copper, aluminium and zinc, producing metals in their purest forms.
